We sometimes use paper manuals in my lab -- especially for new students.

If I had to choose between letter sized with a spiral binding and the
smaller size with standard binding, I would choose letter/spiral.

That said, I've never actually used Lulu -- I always just use the pdf with
our on-campus copy/printing service. So, in reality it doesn't much matter
to me.
